Troubleshooting Common Rotary Die Cutting Issues

Incomplete cuts, premature die wear, adhesive buildup, and registration drift: common rotary die cutting problems and how to fix them to cut downtime.

Even a well-run rotary line has off days. The good news is that most die cutting problems trace back to a handful of familiar causes, and once you know what to look for, they are quick to diagnose. Here are the issues converters run into most and how to address them.

Incomplete or Inconsistent Cuts

If the die is not cutting cleanly all the way across, start with pressure and alignment before you assume the tool is at fault. Too little pressure leaves an incomplete cut, while uneven pressure across the width points to a leveling or bearer issue. Check that the die and anvil roll are properly aligned and that the anvil surface is not worn. A worn or grooved anvil is a common and often overlooked cause of poor cuts.

Premature Die Wear

Dies that dull faster than expected are almost always running under too much pressure. Set for the minimum pressure needed for a clean cut, and remember that roll diameters expand as the machine warms up and naturally add pressure. Release and reset to minimum once the press is warm. A set of pressure gauges takes the guesswork out of this and will flag when a tool is due for resharpening.

Adhesive Buildup

On pressure-sensitive work, adhesive migrating onto the die means more cleaning, more downtime, and more risk of handling damage. A non-stick coating such as Wilson’s Die Slide reduces buildup and keeps the tool running longer between cleanings. Well-lubricated bearer wipers help keep debris off the bearers as well.

Registration Drift

If cuts wander out of position relative to print, look at worn gears, debris on the bearers, and cylinder condition. Small imperfections on a magnetic cylinder can throw off flexible die performance, so inspect and clean the surface regularly.
